I'm still not sure of exactly how many cards would constitute the master set since I'm including all variations of team logos and trademarks/registered logos. I'm up to 142, though not all of them are in great condition. Maybe all of the team logo and statistical variations match up with the trademark/registered symbol variations, but I haven't been able to find out a lot about that.
The cards from the cereal box print run(s) are hardest to find in great shape. The factory set variations are not a problem.
I finally got some of the first print variations today including the Geoff Zahn with the Minnessota spelling error.
If anyone has information on why some cards are thicker and more yellowed, let me know.
.I have been trying to get all of the first and second printings of the 1979 Kellogg's set for a while. I have all of the first printings, and I need 13 of the possible 47 in the second printing. I believe 9 of those 13 may not exist, they may only be available in first or third printings. They are Carew, Bell, Maddox, McCovey, Carlton, Parker, Rose, Blue, and Zisk. I also need these four which probably exist, Bonham, Foster, Griffey, and Knepper. If you can confirm that any of these exist please let me know. The Phillies and Reds are tricky, I have a second printing Larry Bowa with the old logo rather than the P, and I have second printings of Driessen and Seaver with the team logo having black sleeves rather than clear. I have also noticed that on the four card panels that come in the mail in complete set that the cards that I don't believe are available in the second printing are all on the same panel, I have seen a panel with Rose, Carew, and Maddox, and another panel with Blue, Bell, and McCovey. I will either have to buy a sealed mail in set or see all fifteen panels to see if my theory is correct. I have noticed the cereal box cards are thin, and the common mail in cards are thick.

I also find a major difference in the printing thickness and paper color. Those don't seem to be listed anywhere. I agree with you about the difference between the set and the cards in cereal boxes. I have an opened factory set that I can check.
